According to five people with knowledge of the development, Tesla has combined a number of technological advances to create a breakthrough that might change the way it manufactures electric vehicles and support Elon Musk in his goal to halve production costs.
The business was a pioneer in the utilization of massive presses with 6,000 to 9,000 tons of clamping pressure to mould the front and back structures of its Model Y in a “gigacasting” method that reduced production costs and forced competitors to catch up.
According to the sources, Tesla is getting closer to developing a breakthrough that would enable it to die cast almost all of the intricate underbody of an EV in a single piece, as opposed to the roughly 400 parts in a normal car, in an effort to increase its lead.
According to the sources, the know-how is essential to Tesla’s “unboxed” production strategy, which Chief Executive Musk outlined in March. It is a cornerstone of his ambition to produce tens of millions of less expensive EVs over the next 10 years while still turning a profit.
The size and composition of the modular blocks are still up for debate, even though Tesla has stated that its unboxed model entails simultaneously building massive sub-assemblies of a car and then snapping them together.
If Tesla is successful in gigacasting the majority of an electric vehicle’s underbody, it would further change the way automobiles are developed and produced, according to Terry Woychowski, president of the US engineering firm Caresoft Global.
“It is an enabler on steroids. It has a huge implication for the industry, but it’s a very challenging task,” said Woychowski, who spent more than 30 years working for the US carmaker GM. The bigger and more sophisticated the castings, the harder they are to complete.
According to two of the insiders, Tesla’s previously unknown revolutionary design and production procedures would allow the company to create a car from the ground up in 18 to 24 months, as opposed to the three to four years it currently requires for most competitors.
The five individuals claimed that a single huge frame, which combines the front and back parts with the central underbody where the battery is placed, may be utilized in Tesla’s small electric vehicle (EV), which the company plans to introduce with a starting price of $25,000 by the middle of the decade.
According to three of the sources, Tesla was planning to decide this month whether to die cast the platform in one piece. Even if they decide to move forward, the final product may alter during the design validation phase.
The innovation developed by Tesla focuses on how the massive moulds for such a large item are created and tested for mass manufacturing, as well as how casts can integrate hollow subframes with internal ribs to reduce weight and increase crashworthiness.
